Pilot Sulfonation Testing Before Commercial Plant Investment

A sulfonation pilot plant bridges the gap between laboratory experiments and commercial SO₃ sulfonation production. It allows customers to test raw materials, validate reaction conditions, evaluate product quality, generate process data and reduce technical uncertainty before building or upgrading a full-scale sulfonation plant.

ZJS has supplied 5 kg/h membrane sulfonation test units and pilot plants for industrial customers and universities. These systems can support research and development of LABSA, SLES/AES, AOS, MES, petroleum sulfonate, naphthalene sulfonate derivatives, alkylphenol series products and other specialty sulfonated surfactants.

For new product development (NPD), ZJS can support process discussion, pilot testing, sample production, feedstock qualification, formulation adjustment, neutralization or hydrolysis evaluation, and scale-up recommendations for commercial plant design.

Pilot Plant Testing and Development Workflow

Pilot testing is designed to answer practical engineering questions before full-scale investment. A typical project starts with target product definition and raw material review, followed by test plan development, pilot sulfonation, neutralization or hydrolysis trials, sample analysis, process adjustment and scale-up recommendation.

How a Sulfonation Pilot Plant Supports Scale-Up

Pilot sulfonation testing helps determine whether a raw material and reaction route can meet the required product specification under controlled operating conditions. Important data may include feed behavior, SO₃ dosage, reaction temperature, residence time, neutralization condition, hydrolysis requirement, color, active matter, unreacted oil, viscosity, salt content, stability and by-product formation.

  • Feedstock Qualification — Petroleum fractions, heavy alkylbenzene, alpha olefins, alcohol ethoxylates, methyl esters, naphthalene derivatives and other feedstocks can be screened for sulfonation behavior and product quality.
  • Process Parameter Window — Pilot testing helps define safe and practical operating windows for SO₃ concentration, feed rate, temperature, neutralization, hydrolysis and downstream treatment.
  • Commercial Scale-Up Reference — Pilot test results can support reactor selection, equipment configuration, control strategy and utility planning for a future commercial SO₃ sulfonation plant.

ZJS can provide technical consultation, product development support, operation guidance and training for customer teams during pilot testing and scale-up.

Products and Applications for Pilot Sulfonation Development

Pilot sulfonation and NPD services are useful when a customer needs to verify a new feedstock, develop a new surfactant, adapt an existing process or prepare technical data for investment decisions.

  • Petroleum Sulfonate and EOR Surfactants

Pilot testing can support WPS, petroleum sulfonate, oil displacement agents and surfactant formulations for tertiary oil recovery and ASP flooding studies.

  • Daily-Use Chemical Surfactants

Pilot testing can support LABSA, SLES/AES, SLS/K12, AOS, MES and other anionic surfactants used in detergent and personal care raw materials.

  • Specialty Industrial Sulfonates

Development work can cover diphenyl ether sulfonates, naphthalene sulfonate derivatives, alkylphenol series products, sulfonated oils and other industrial surfactants.

  • Process Upgrade and Product Expansion

For existing plants, pilot testing can help evaluate whether a new product can be added through neutralization, hydrolysis, aging, stripping or other downstream process changes.
